Is there a way build up worn threads. I have a number of prop shafts that are useable except for the worn threads that make me afraid to put much torque on the prop nut.

Do you have a lathe? The simplest thing could be to turn down and thread the end of the shaft to a smaller size. Of course, you could build up with metal spraying or welding and then machine the OK and thread to the original size.

The prop shaft nut does little other than keep the prop from coming off in reverse on shafts where the shearpin is ahead of the prop and does not pass through it. The cotter pin doubles the protection by keeping the nut from backing off. Almost all classics have a pass-through type shearpin with a cap that retains the pin. so there is no need to torque it. The only prop shaft nuts that need to be properly tightened are those that “Pinch” the propeller and the shearpin, like those on race engines.
